Packaging costs have a habit of creeping up without anyone really deciding it should happen.
A box that's slightly too big means more void fill. The wrong format can bump up postage. Tape that isn't quite right for the job means people use more of it, more often. None of these show up as one big cost, they just add a bit here and a bit there until the packaging line looks higher than it should.
For most online sellers, the real savings come from looking at the whole pack, not just haggling over the price of a box.
Size matters more than people think
An oversized box is one of the easiest ways to lose money without noticing. You end up paying for more cardboard, more void fill, and sometimes more postage, all because the product had room to rattle around.
TEC Packaging stocks a wide range of cardboard boxes, from postal boxes and ecommerce self-seal boxes to book wraps, so there's usually a closer match available than the one oversized box a lot of sellers default to. If you're sending the same handful of products regularly, a smaller, well-chosen range of sizes tends to be easier to manage than a shelf full of options that don't quite fit anything.
Void fill isn't the problem - the box usually is
Void fill exists to stop things moving in transit. If you're using a lot of it on every single order, that's often a sign the box itself is wrong rather than a reason to buy more packing paper.
Right-sizing the box can cut down on bubble wrap, paper fill or air cushioning without giving up any protection. TEC Packaging stocks cushioning and protective packaging including bubble wrap, paper void fill, air cushioning and edge protection which is worth a look if you're currently packing more protection than the product needs.
Ask whether it needs a box in the first place
Not everything does. Clothing and other soft goods often suit a mailing bag better. Books and flatter items can work well in book wraps or postal packaging instead of a full carton.
Picking the simplest format that still does the job properly saves on materials and packing time. That’s especially relevant if you're selling through eBay, Etsy, Vinted, WhatNot or your own site, where volume and speed both matter.
Tape adds up more than people expect
It's easy to overlook because each strip costs next to nothing. But if every parcel gets wrapped two or three times over, that's a real cost across a month of orders.
Sometimes it's the wrong tape for the job. Sometimes the box itself is too heavy for what's holding it shut. Sometimes it's just habit. TEC Packaging supplies packing tapes and dispensers, including standard packing tape, paper tape and reinforced options, and switching to the right one properly applied is usually a bigger win than just using more of whatever's on the shelf.
Damage and returns cost more than the packaging itself
A parcel arriving damaged rarely costs just the price of a replacement. There's another delivery, more packaging, staff time sorting it out, and the risk the customer doesn't order again.
If one particular product keeps arriving damaged, throwing in more bubble wrap isn't always the fix. It might need a better-fitting box, an insert, stronger board, or a different kind of protection altogether. We've gone into this in more detail in our guide to internal packaging for fragile items.
Take a look at what you're actually using
Packaging ranges tend to grow quietly. A box gets added for one product, another sits on the shelf "just in case," and before long you're storing sizes that barely move while the ones you actually need keep running out.
Worth checking what's really going out the door week to week. A tighter range usually means less stock taking up space, fewer slow-moving lines, faster packing, and more predictable ordering, which matters more the busier you get. Our blog on how packaging impacts ecommerce fulfilment speed covers this in more detail.
Bespoke isn't automatically the expensive option
For low volumes, standard packaging usually makes the most sense. But once you're sending the same product in real quantity, bespoke can sometimes bring other costs down. A better-fitting box needs less void fill. An insert holds the product without extra wrapping. A design that's quicker to fold can shave time off every single pack.
The real question isn't whether bespoke costs more upfront — it's whether it solves a problem you actually have. You can read more in our guide to bespoke packaging solutions.
Add it all up properly
The cheapest box on its own isn't always the cheapest way to send an order. Box, protection, tape, packing time, postage, and the risk of damage all belong in the same conversation.
TEC Packaging supplies boxes, postal packaging, protective materials and bespoke packaging to businesses across Plymouth, Devon, Cornwall and the wider South West.
